He needs a Canadian passport these days, I believe. but more of an issue if you never did the paperwork to make him a permanent resident is that he will now have a 10-year ban from re-entering the US. Most people will need a lawyer to file a successful waiver. Estimate tens of thousands of dollars and a couple of years for him to be able to return. Or you could always move there!
If your husband is a citizen of Canada who lives in the U.S., he needs a lot more than a passport. He needs an immigrant visa.
If you are a U.S. citizen or a permanent resident, you need to petition for him using form I-130. Submit the form, the fee and the supporting documents to CIS as soon as you can. Once he gets his immigrant visa, he can return to the U.S.
